项目标书摘要:以“可持续制造”为主题的大型装备制造领域,能源消耗大户的锻造业需要进行锻件性能评价的完善和锻造工艺的提升,这依赖于此锻件品质在服役环境中高性能、长寿命方面的表现。因此,本研究针对汽轮机钛合金长叶片展开锻造加工效应下的性能合理评价及寿命可靠预测模型的研究,主要包括:(1)通过揭示钛合金锻件工艺相关的微观结构和残余应力的形成与演变规律,实现锻造加工相关的完整性关键特征参量的提取;(2)澄清服役环境中锻造加工诱发的残余应力释放机制,建立环境—残余应力—微观组织综合效应的映射关系,合理描述三者对材料环境致裂抗力的竞争机制;(3)通过对裂尖微区表面化学—力学—加工效应的残余应力参量的合理描述,建立物理意义明确的多尺度裂纹扩展的环境致裂寿命预测模型。本研究可望获得长叶片材料环境致裂的基本规律并建立预测模型的同时,为我国大型锻件完整性评价的完善及锻造水平的提升提供科学支持。

Application Abstract: Sustainable manufacturing is the one of the utmost importance to all socially responsible manufacturers.To be competitive on a global scale manufacturing to the large equipments needs to be aligned with strict energy consumption regulations.The forging manufacturing industry at large is striving to improve productivity and product quality while maintaining minimizing energy consumption.this can only be achieved by adopting sustainable forging techniques of manufacturing and perfect forging quality evaluation system which mainly depending on the long-life and reliable service performance of the forgings.Therefore,the aim of this project is to address the performance evaluation and life prediction of the last-stage blade in the steam turbine considering the structure integrity due to forging process.This research can be used to ensure the long-life and reliable service of last stage blade which is fabricated by titanium alloy.The following issues will be focused in the present project:(1)Clarifying the formation and evolution mechanisms of the microstructure and residual stress which are related to typical forging process used for Ti6Al4V alloy.Then,the key parameters which can be used to characterize the structure integrity can be identified.(2)Describing the relaxation of residual stress due to large plastic deformation by forging technology during the environmental fatigue process in high-temperature water containing contain NaCl.Then,the contributions of environments,residual stress and microstructure on the environmentlly assisted cracking will be reflected.(3)Describing the surface coupling chemo-mechanical behavior near fatigue crack tip and the value of residual stress along with fatigue cycles.The prediction model of multi-scale fatigue crack propagation rate will be developed through considering the crack-tip strain rate and its gradient distribution.Through the accomplishment of this project,the environmentlly assisted cracking behavior of the titanium alloy used in long last-stage blade will be identified.In this model,this project could provide some important insights on the improvement of the long-life design and manufacturing of the key components used in advanced large turbine.Also,the effect of sustainable forging machining will be considered,this will recommend ways to improve the forging technology while simultaneously ensuring forging quality.

钛合金因其较高的比强度,耐热性和耐腐蚀性被广泛用做发动机或汽轮机叶片等关键部件的制造材料,而工业领域中承载零部件大多采用锻造塑性成形。随着全球性资源和环境问题的日益凸显,现代成形制造尺度与服役环境日趋极端化,结构完整性的研究除了从本质上把握构件失效的规律,还要着眼于材料塑性成形制造的创新与拓展,即从材料/构件在极端服役条件下的结构完整性研究来促进制造技术的发展和创新。本项目重点研究了复杂服役环境下钛合金材料的结构完整性和相对应的锻造塑性成形提升技术与方法。研究内容总体划分为两个方面,一方面研究当材料/结构长时间处于腐蚀环境—载荷交互作用的恶劣工况条件下,在多场耦合作用中钛合金材料应力应变响应随时间的演变,即从微细观层面研究钛合金微观结构的演化和微缺陷的萌生与扩展的过程;另一方面研究锻造塑性变形工艺中诱发的残余应力及微观组织结构演变对钛合金的力学性能和蠕变疲劳寿命等的影响,明确工业领域常用的基于动量定理的能量限定和基于静压原理的载荷限定两种不同工艺方式和工艺参数对锻件质量稳定性和可靠性的影响程度,进而澄清锻造工艺参数与材料服役寿命之间的复杂映射关联。项目建立了裂尖材料力学—环境因素耦合的模型,实现了裂尖应力腐蚀力学效应的科学表征,建立了包含裂尖力学和腐蚀环境耦合的裂纹扩展行为预测模型,量化材料组织结构对应力腐蚀裂纹扩展的影响;项目通过物理实验和数值模拟方法对比了两种工艺方式下钛合金塑性成形微观组织和力学性能,发现了单一工艺方式的局限性,进一步明确了锻造温度、变形量和变形速率对钛合金锻件残余应力、疲劳寿命和蠕变特性的影响,可实现针对钛合金不同服役性能的要求制定最优工艺参数组,确保科学技术研究成果成为企业经济效益与社会效益的必要保证。本项目为后续突破传统塑性成形工艺的局限性,创新复合工艺并进一步深化钛合金塑性成形的强化机制研究奠定了坚实的基础。

    The differences in damage values, residual stresses, microstructure and mechanical properties of Ti-6Al-4V alloy under hammer forging and press forging were explored through physical experiments and numerical simulations. The results showed that the temperature field and equivalent strain field of forgings under the hammer forging process were more uniformly distributed, resulting in smaller surface cracks and better residual stress distribution. The impact dynamic loading of hammer forging leads to forgings with higher dislocation densities, while the stabilized strain rate of press forging results in forgings exhibiting finer grain sizes. In this context, the yield strength enhancement of forgings by both processes was nearly identical, while the forgings demonstrated more excellent elongation under the hammer forging process. Additionally, increasing the number of blows in the hammer forging process or enhancing the loading rate in the press forging process can optimize the residual stress distribution of the forgings while simultaneously promoting dislocation multiplication and grain refinement.

    为改善固溶时效后TC4钛合金锻件残余应力的大小及分布,从而进一步提高锻件后续加工质量及其服役性能,首先建立了锻后固溶时效数值模型,并进行了实验验证,然后通过数值模拟分析了固溶温度、固溶时间、时效温度和时效时间对锻件残余应力的影响规律,最后采用正交实验设计与极差分析法,确定了各工艺参数对锻件残余应力的影响程度,并得出最优工艺参数组。结果表明,随着固溶温度、时效温度以及时效时间的增加,可显著降低锻件中心部位的残余应力。此外,固溶温度对锻件残余应力的影响最为显著,其次是时效时间、时效温度、固溶时间,在固溶温度900℃、固溶时间80 min、时效温度500℃、时效时间8 h时锻件的残余应力最小,为生产实践提供合理依据。

    In this paper, a novel hybrid forging process is proposed for block materials with high specific strength based on the traditional forging process. A prestressing system is established first by clamping the forging using a hydraulic press process in the hybrid process, then rapidly impacting the system using hammer impact process in order to activate and amplify the prestressing force. To achieve the novel hybrid process, integrated equipment is designed based on the structure characteristics of both the press and the hammer, its dynamic characterization is analyzed through simulations to obtain the results of multi-objective optimization. In this study, effectiveness of the novel hybrid forging process by forging Ti-6Al-4V alloy is first reported. Experimental results show that the plastic deformation of the forgings can increase by up to about 3 % and energy loss of equipment elastic deformation can reduce about 25.8 % in the hybrid process, compared to the single hydraulic press process. In particular, microstructure of forgings occurs finer grain size and higher and more uniformly distributed dislocation density. This study reveals the potential of the novel hybrid forging process technology, which lays a solid foundation for expanding its application in forging industrial production about high specific strength material.

    This paper proposes an improved nonprobabilistic Monte Carlo simulation method for structural reliability analysis based on convex models. The novelty of the proposed method is to use a unit hyper-sphere sampling technique to ensure the validity of all samples, and to restrict the sampling domain to the evaluated domain which is geometrically the intersection of a hyper-spherical shell and a hyper-spherical sector and generally has a smaller volume than the whole ellipsoid. The nonprobabilistic characteristics and application to the interval model of the proposed method are also discussed. Seven numerical examples are provided to demonstrate the efficacy of the proposed methodology.

    Due to the difficulty of accurately predicting system reliability for many engineering structures, bounds on system reliability have received increasing attention. By dealing with structural uncertain parameters with an ellipsoid model, a linear programming-based non-probabilistic reliability bounds method is proposed in this paper for series systems. In this research, a linear programming model is first established, and then several strategies are proposed to simplify the model by removing zero design variables. Three numerical examples are presented to demonstrate the feasibility and validity of the proposed method.

    非概率凸集合模型仅需获知结构不确定性的范围或界限来度量结构可靠性,因而适用于小样本不确定性结构工程问题。针对广义超椭球模型,对其非概率可靠性度量问题进行了研究。首先,提出基于广义超椭球模型的简单非概率可靠性指标,定义为结构功能函数的均值与离差之比,并讨论了该可靠性指标的不一致性问题。其次,为克服上述不一致性问题,提出一种比例因子非概率可靠性指标,定义为不确定域向外扩大或向内收缩时,失效面与不确定域接触的最小比例因子。通过三个工程算例分析验证了所提非概率可靠性指标的有效性和可行性。

    多维平行六面体模型是一种能够同时考虑相关变量和独立变量的非概率凸集模型,更适用于工程结构中常见的多源不确定性问题。为更加有效合理地度量结构不确定性,提出一种改进多维平行六面体模型。通过定义区间变量的相关角和边缘区间,给出模型不确定域的显式表达式,进而给出依据实验样本点构建多维平行六面体模型的方法。三个算例分析结果表明,改进多维平行六面体模型能够较好地反映区间变量之间的相关性,是一种比传统多维平行六面体模型更为紧凑合理的模型。

    It is a novel promising technology that the advantages of vibration are applied to the plastic forming process. This study is prompted by the effect of the number of blows and dwell time on the forming properties of forgings when hammer forging impact is considered as vibration excitation. Taking Ti-6Al-4V alloy as the research object, this study investigates the forging quality and strength-toughness through hammer forging experiments. Then, a numerical model is established and verified by experiments. The results show that increasing the number of blows at constant total dwell time can obviously decrease the cumulative damage, stress concentration and residual stress in forgings, while improving the uniformity of forging deformation, average grain size and residual stress distribution. In addition, the proportion of fine grains in the forging is also increased. The adjustment of hammer forging impact parameters from the perspective of vibration excitation is effective in improving the performance of forgings, which can provide a theoretical basis for the future development of advanced hammer forging technology.
